Router settings lost

Yesterday my router (RT-AC66U) decided to lose all of its configuration for the 2nd time. The last time it happened about a month ago.

I came from DD-WRT and wiped all settings before flashing Merlin.

Today I was setting up OpenVPN and it decided to lose all of my port forwarding I had setup.

Luckily I had saved a configuration file and was able to restore easily enough.

Any idea why this might be occurring?

Just started the OpenVPN server again and once again all the port forwards I had setup disappeared.
 
What firmware version are you running?

I would suggest the latest RMerlin firmware, yes the beta 2, atm, and even if that I what you are running, re-flash the firmware again.

After the firmware has upgraded, physically pull the plug on the router and leave it for at least half an hour unplugged.

When you setup the router, do a minimal and manual setup with just enough customization to connect to your ISP and secure the router's gui and wireless networks you have enabled.

Now, I would re-flash the firmware again, to the same version, after I have cleared the nvram at least once too. We're trying to get back to as close to a factory fresh state as possible.

At this point, reboot the router (I suggest a good three times) leaving it idle for at least ten minutes before each reboot.

Now, do a backup of your settings so you don't need to repeat the above steps for this firmware version again.

Finish your customizations, but I suggest doing them in a systematic way so that you can verify each change as stable or not.

This will take a while, but it should give you a stable router again.
 
Monitor how much nvram space you have left on the Tools -> Sysinfo page. Filling it up with large cert/keys can lead to loss/corruption of settings.
 
This has happened to me about 4 times. I lose my port forwarding list, it is just blank. All my other setting are unaffected. I think this happens after I upgrade the firmware, not 100% sure. I have a RT-AC66R running Merlin 378.54_2.
