That usually means the HW acceleration state was changed at the config level, but not at the effective level. You need to reboot your router to properly update the HW acceleration state.

I have also tried now to disable it - does not help . Ipkg does not work after reboot, /opt is not mounted, /opt/etc/init.d/ scripts do not start.
External USB disk status page shows "Errors have been detected on your hard drive. Remove any damaged files or use a PC to correct system issues.". If I remove the stick, plug it in my laptop, perform a check (never shows an error) and plug it back to router - everything works, until the next reboot of router...

Odd. The filesystem shouldn't be flagged as dirty then since you are correctly going through the regular shutdown process. The only things I could think of would be the router is crashing during its reboot (would be doubtful), or for some reasons caches aren't fully flushed to disk. That's something I would expect from a mechanical hard disk however (due to their large onboard caches, not a flash drive.

Regarding Optware, it's possible that Asus changed what Download Master does when it's being disabled, and they are doing more than just preventing the service from starting at boot time. It's been well over a year since I looked at Download Master, so I haven't kept track of chances they have done at that level.

I partially have the same problem as Burning Daylight. ipkg works fine if I disable Download Master, but whenever I reboot my router, using the Web UI Reboot button, I get the "Errors have been detected on your hard drive. Remove any damaged files or use a PC to correct system issues." error.

Not a big deal on my end as everything works anyway, but it is weird.

Can you see in the System Log if you have any additional info when the disk is being mounted?

Are you also using ext2? That's what I'm using on my USB disk that contains Optware, and haven't run into that issue yet.

To provide all potentially relevant information I did the following:
1. Unmounted the drive from router via web-interface
2. Plugged it in the laptop, checked errors, unmounted from laptop.
3. Cleared the log on the router
4. Plugged the drive in the router - at this point everything works as expected.
5. Reboot the router via web interface button
6. Check the /opt:
"ls: /opt: No such file or directory"
7. Go to "USB Application":
Freeze at "Checking the disk"
8. Press "cancel" in the "USB Application" menu:
Services list is shown, DM is reported unistalled (it is not true).
9. "ls: /opt: No such file or directory"
10. In "External USB disk status" nothing special is reported.
11. reboot

Errors have been detected on your hard drive. Remove any damaged files or use a PC to correct system issues.

There's a problem with your disk according to these log entries. Try reformatting the disk, and if you still get these errors then you should replace the disk, as it might have weak sectors on it.

If you are using any USB extension cable, try also plugging the disk directly to the router to see if it helps.

Merlin, is the 35_4 the best choice for the N66U currently? Need to flash to my parents router on the other side of the country, and trying to get them better 2.4 performance in a crowded area. 5.0 is no good as the walls are plaster/concrete.

I may have to look at a power line solution, but going to try this first. they're still on 270.27b if memory serves.

Sounds like a hardware issue with your USB port then. Those logged errors indicate an issue reading the data blocks from your USB disk.
